In most northern Minnesota pole barns the real problem is not that the building is cold. It is that the roof steel drips on everything you own. Closed cell spray foam applied directly to the underside of the steel stops that in one pass, and it is the same material that makes the building heatable if you want to go further.

The condensation problem, explained

Every post frame and steel building around Duluth has the same physics working against it.

Steel is a good conductor and it has no thermal mass. The underside of your roof panel is essentially at outdoor temperature, all the time, tracking the sky. On a clear night it can actually go a few degrees below the air temperature through radiant loss to the sky.

Inside the building there is moisture. It comes from a concrete slab curing or wicking, from a dirt floor, from vehicles driven in wet or snowy, from a wood stove, from a propane heater, from your breath. That moist air rises.

Warm moist air meets cold steel. Water condenses on the steel. Enough of it collects and it runs to the low ribs and drips.

That is why it is worst in spring and fall, when the swing between day and night is large. It is why an unheated building can be worse than a heated one, because there is no drying happening. And it is why the drips are on your tractor seat, your table saw, and the boxes on the top shelf.

What does not fix it

Ventilation alone. More ridge vent helps a little and it is worth having, but it cannot keep up with a slab putting moisture into the air continuously.

A vapor barrier stapled under the purlins. This is the standard builder solution, a sheet of reflective bubble or poly under the roof steel. When it is installed perfectly and sealed at every seam, it helps. It is almost never installed perfectly. Every staple, every lap, every purlin is a leak, and once a small amount of moist air gets above it you have condensation dripping onto the top of a sheet you cannot see or reach.

Fiberglass batts. They absorb the condensation, sag, and end up as a wet mat on the top chord of the truss.

What does fix it

Closed cell spray foam adhered directly to the underside of the roof steel. There is no gap between the insulation and the steel, so there is no place for air to reach a cold surface. The foam is also its own vapor retarder, so there is nothing to install separately and nothing to fail at a seam.

Two inches is usually enough for condensation control on its own. That is about R-13, which is not much thermally, but the thermal number is not why you are doing it.


Three levels of shop insulation

Pick the one that matches what you want the building to do.

Level 1: Condensation control only

For: cold storage, equipment sheds, buildings you do not heat but do not want dripping.

What it is: two inches of closed cell on the underside of the roof steel. Walls left alone.

What you get: no more drip. Stiffer, quieter roof panels. A few degrees of buffering, though the building is still an unheated building.

Typical cost, 40x60: $5,500 to $8,500.

Level 2: Heatable shop

For: a shop you heat when you are working in it and let coast the rest of the time. This is the most common request around here.

What it is: two to three inches of closed cell on the roof and the walls, plus sealing at the eaves, the gables, and the base of the wall at the slab. Overhead door and man door weatherstripping addressed.

What you get: roughly R-13 to R-20 in the envelope, tight enough that a modest heater brings it up in an hour or two rather than all day.

Typical cost, 40x60: $9,000 to $16,000.

Level 3: Fully conditioned shop

For: a heated shop with in-floor heat or a space you keep at temperature all winter. Finished space, a woodshop, a home business.

What it is: closed cell to real code-level R-values, or a hybrid with closed cell against the steel and open cell or blown insulation below it to build depth economically. Ceiling insulated to R-49 or better if there is an attic space above.

What you get: a building you can heat at a cost that does not make you flinch.

Typical cost, 40x60: $16,000 to $28,000 and up.

Ranges, not quotes. Building size, ceiling height, whether the building is empty, how much masking is needed, and drive distance all move it.


What to know before you build

If your building is not up yet, a few decisions made now will save you money and grief later.

Do the foam before the liner goes on. Insulating an open frame building is straightforward. Insulating one that has been lined with steel or OSB means pulling that off first, which is often more expensive than the foam.

Insulate the slab edge at the pour. Slab edge and under-slab insulation is rigid board and it can only go in during construction. In Climate Zone 7 an uninsulated slab perimeter is a serious heat loss path, and it is the one thing you cannot properly go back and fix later. If the slab is already down, the practical retrofit is insulating the wall down to the floor and accepting the edge loss.

Skip the under-purlin vapor barrier if you are foaming. You do not need it and it complicates the foam application.

Think about the overhead doors. An uninsulated overhead door in a 40x60 shop can be a bigger hole than everything else combined. Insulated sectional doors and a real perimeter seal are worth the upgrade if you are heating the building.

Ceiling height is a cost driver. A 16 foot sidewall costs more to spray than a 12 foot sidewall for reasons that have nothing to do with square footage. Lifts, staging, and hose reach.


Existing buildings

Most of what we are called for around Duluth and out into Carlton and Lake Counties is a building that is already up, already dripping, and full of somebody’s equipment.

Empty it if you can. Overspray is permanent. Anything left in the building has to be masked, and masking a shop full of equipment is real labor that lands on your invoice. Half a day of moving things out is usually the cheapest part of the job.

Existing steel liner has to come off. There is no way around this. If the liner is only on the walls and the ceiling is open, we can do the ceiling and leave the walls, which is often the majority of the benefit anyway.

Fiberglass has to come out. All of it. If it is wet, it comes out for the same reason it failed.

Wiring and lights. Conduit and fixtures run on the surface get masked or temporarily dropped. Tell us what is up there before the day.


Cabins, garages, and outbuildings

Same material, smaller building, same physics.

Detached garages heated occasionally are usually a Level 2 job, and closed cell on the ceiling and walls of a 24x28 garage runs roughly $4,000 to $8,000.

Cabins and seasonal buildings have a particular pattern: they get heated hard for a weekend and then left to freeze for two weeks. That cycling is hard on assemblies, and closed cell handles it better than anything else because it does not absorb moisture and it does not sag or settle. Cabin work is also seasonal work for us, and shoulder season scheduling is easier than January.

Lean-tos and additions on existing buildings are usually small jobs and they carry a minimum charge. Combine them with something else if you can.

Why does my pole barn roof drip on everything?

That is condensation, not a leak. Warm moist air inside the building rises, touches the underside of the steel roofing which is sitting at outdoor temperature, and the moisture condenses on it. When it builds up, it drips. It is worst in spring and fall when the daily temperature swing is large, and it is worst in buildings with a concrete slab or dirt floor putting moisture into the air. Closed cell foam sprayed directly to the underside of the steel stops it, because the air can no longer reach a cold surface.

How much does it cost to spray foam a pole barn in northern Minnesota?

A 40 by 60 shop runs $5,500 to $28,000, and where you land inside that depends entirely on how far you take it. A two inch closed cell flash on the roof steel for condensation control only is $5,500 to $8,500. A heatable shop with foam on the roof and walls is $9,000 to $16,000. A fully conditioned shop built to real code-level R-values is $16,000 to $28,000 and up. Ceiling height and whether the building is finished inside move the number a lot.

Can you spray foam a pole barn that already has a steel liner or finished walls?

Not without removing the liner, no. Spray foam has to be applied to the surface you want insulated, so anything covering that surface has to come off. On a finished building the options are pulling panels in the areas that matter, blowing loose fill into wall cavities where there are cavities, or planning the foam for the next time something comes apart. We will tell you honestly if the removal cost makes foam the wrong answer.

Do I need a vapor barrier under spray foam in a pole barn?

With closed cell at a couple of inches or more, the foam is the vapor retarder and you should not add another one. With open cell, in a heated building in this climate, you do need vapor control on the warm side, which is one of the reasons we lean toward closed cell on shop envelopes. What you should never do is spray foam over an existing poly vapor barrier, which traps the barrier between two layers with no drying path.

Open cell or closed cell for a shop?

Closed cell on anything touching the steel or the cold, meaning roof panels, exterior wall panels, and the perimeter at the slab. Open cell is a reasonable, cheaper way to build depth on a ceiling below a vented attic space in the building. On a bare steel envelope with no vented cavity, closed cell is the answer and the added cost buys you the vapor control you would otherwise have to build separately.

Will spray foam make my shop quieter and stronger?

Both, and the effect on steel buildings is noticeable. Foam adhered to steel panels kills the drumming from rain and hail, and closed cell bonded to framing and sheathing measurably stiffens a structure against racking. Nobody should buy foam as a structural product, but on a post frame building with steel skin it is a real side benefit.

Do I need to insulate the slab too?

If you are heating the shop, especially with in-floor heat, the perimeter of the slab matters a great deal, and an uninsulated slab edge in Climate Zone 7 loses a lot of heat straight to the frost line. Under-slab and slab edge insulation is rigid board and it goes in at the pour, not after. If the slab is already down, the practical retrofit is insulating the wall down to the floor and accepting the edge loss.
